Question for you all: Right now I have a number of folding mats for my
club. We've got about a 24x36 mat area right now, and I hope to
expand. When I get ready to expand, I'm hoping to get something that
holds together better than velcro mats. Any good ideas? This is an
area that has to be put down and put back up every class as we share
space.

For awhile, I taught a class where we had to put the mats down and pick them up each night. So, I bought 20 3ft x 4.5 ft puzzle mats. That's a bit smaller than you had, but I could generally get them down and connect by myself in less than five minutes. They were great and I still have them, but I'm in a place now where I don't need to pick mats up after class.
I taught a kids class for 1-4th graders on the velcro mats and they never stayed together.
